In Moab my t-case started popping out of 4Lo repeatedly... eventually resorted to the ever-popular bungee cord to hold the lever back, which worked fine... but I am wondering what the cause and fix for this is, as I know I am not the first to have to bungee the t-case lever.

Body Damage is Cool

Cause - bent transfer case crossmember, and torque of engine causing it to pop out of lo range and into the void between hi/lo causing nasty noises.
Fix - get a bigger bungee cord. It will just bend again on the crossmember, so why bother repairing/replacing it?

Well I guess that is my question, live with it or fix...just need to know what PITA the fix might be to decide. Wonder if I bent the crossmember on the same jump that exploded my inner CV joint last winter...
FWIW the Trooper has a very handy "Oh Sh*t" handle between the seats, right in line with the t-case lever, makes for a handy and secure place to bungee from, so the bungee thing isn't particularly inconvenient...

I don't know that there is a good solution other than re-designing a new cross member and/or t-case armor. Here is a link to one that I read about that was made for a Sami: http://nw-wheelers.com/forum/showthread.php?t=40085

Well I guess I'll just close the hooks on the bungee and leave it permanently on the grab handle for 4Lo use...
BTW Kammy rode with me on Moab Rim, and when I popped the bungee onto the t-case lever she laughed and said "Now I know I'm in an Isuzu!"

Interesting... I have to bungee mine into 4hi. Granted, mines more from the body lift and the way the shifter was extended (the rubber boot doesn't like to flex that much toward 4hi) Not really a big deal.
So like you I've learned to live with it...that is until I take down the body lift some and recut/weld the handle a little less cumbersome on the boot.
I know you don't have a body lift...just sharing the common trait of bunggeecordecaseitis.
